Doesn't backup to D:Backup ?
there is a util called krcconfigurator and from that you select archive manager i think it is path is c:krc\utils i think not got a kuka to check on
a:\ archive.zip is standard
login as expert,
connect USB stick to controller (to see drive letter such as U: or F:)
minimize HMI
run C:\KRC\UTIL\KRCCONFIGURATOR\KrcConfigurator.exe
navigate to Archive tab and make change.
instead of A:\archive.zip\ use something unique like U:\serialno.zip\ or maybe U:\robotname.zip\
note the backslash on the end (after .ZIP)
Inside the utils folder is a folder called regutils if you run AutoRobNameArchiveOn then it will save your archive with the same name that is displayed on the kcp eg 60R1
So you will get 60R1.zip as an archive name

Using (for example) D:\Backup\%ROBNAME%.ZIP will generate the Archive with a filename that matches the robot assigned name on the KCP.
In KRCCONFIGURATOR, in the "Paths" box, you can specify multiple paths. Any Archive creation will copy the Archive file to all of these locations. Each one will have a check-box, but only one box can be checked. This will represent the "Default" path -- if that path is not available when an Archive is commanded, the Archive process will fail with an error message. On KRC2s, the default path from the factory is A:\ARCHIVE.ZIP. So, even if you add (for example) E:\%ROBNAME%.ZIP to the list of archive paths, it will still fail if there is no floppy disk present, unless you also check the "default" box next to another path.
So, for my purposes, I always create a D:\BACKUP directory, and make that the "default" archive directory. Then I add E:\ and U:\ (the usual drive letters assigned to USB drives on KRC2s). As long as I don't check one of them as the box, the Archive will not fail (unless the D: drive is unavailable, in which case you have bigger issues).
On KRC4s, it's a bit different -- when you create an Archive, you have to manually select in the menu if you are archiving to the SmartPad USB port, the USB port on the KRC4 cabinet, or to a "network" location. In order to keep my standard D:\BACKUP directory setup, I've found that I can set that up as a "network" drive in the configuration tools.
A note of caution though which ever path you have as default is the path it restores from
Yep. I forgot to mention that part. So be careful -- if you use my normal setup, with the Default on D:\, but you want to restore an Archive from a USB stick, you'll need to ensure it has the correct file name, and then copy it to the D:\ directory, THEN use the Restore function.

things that come to mind:
a) you can reinstall...
b) you can get someone with same KSS to run REGEDIT on their controller, navigate to same path in registry, export that branch and share the REG file with you

Sorry, I could not solve the issue because the robot stays in production 24X7 and the production team doesn't allow to play with it for so long.
However, this issue appears to be random and I was able to create the archive eventually.
