For S4C+ controllers, we have full backups on RW4.0 with keys and would like to setup RS4.0 to be able to perform OLP, is this possible using the RW4.0 backups or do we need to somehow separately obtain RobotStudio 4.0 to be able to build a controller? Do we need to run RW4.0 on an XP machine?

On the older Robotstudio I think that you can build your system and then do a restore from the virtual pendant. You could also load the relevant files from a backup. I think that you are right about needing to install on an XP computer. Or just make a virtual machine running XP.

Thank you for the response! My question unfortunately was not clear enough.
Is it possible to create RobotStudio 4.0 from the RobotWare 4.0 software package which we have full documentation on including keys and backups, or do I need to obtain it somewhere else and then connect to RW4.0 to obtain the S4C+ Real Controller needed to run OLP on RS4.0?
If I need to obtain RobotStudio 4.0, what is the best way?
Based on comments from other threads I was thinking I needed to run RS5.15 but it appears that will only work with RW5.05 and above and not with RW4.0, so we don't plan on obtaining RS5.15 just so we can run 64bit. We can run 32bit with smaller CAD models, so it appears the best way is to run RW4.0 and RS4.0 on an XP or Virtual 32 bit?
We have quite a few IRB6600 and 6650 with S4C+ we are using that we wish to start OLP with, then eventually replace these with new robots and IRC5 (or newer) controls.

You don't necessarily need to use real keys on RobotStudio. You can create a virtual robot in RS 4.0 with virtual keys.
The problem, in my opinion, would get a valid license to run RobotStudio 4.0, since ABB dropped it's support years ago.
You also need to keep in mind that RS 4.0 is not so user friendly as RS 5.0 and onwards.
Officially the last supported operating system was Windows XP but I remember to run it on Windows 7, once.

The only thing that can get installed form the RW4 disc is RobInstall. RS 4 is an entirely separate software package. RS 6 supports those robots, that is the important part to focus on. Do your OLP with the newer RS, the rapid language from S4C+ is supported. You would have a bunch of workarounds like your EIO is not loadable, but you could manually configure what you need. Once again, the kinematics is the same, so you can do olp with newer RS.

Can these be used for the IRB6400 2.4 M98 with s4c controller?
I saw you posted files the RW3.0 files for the IRB6400 (S4C RW3.0 IRB6400 2.4-120 BD+KD.zip) but unfortunately RW3.0 is not compatible with the DSQC361 main computer in my system. I would need RW 3.1 or 3.2.
My hardware:

DSQC373

If the system previously had a higher version RobotWare, DO NOT install an earlier version. The firmware update to the DSQC373 is slightly larger with each firmware, RW3.2 is larger than RW3.1 is larger than RW3.0. It seems ABB forgot to put an End-of-File on the firmware so if you go backwards, the smaller update doesn't completely overwrite the previous and corrupts the DSQC373 with this error:

Only way to fix is to replace the DSQC373 EEPROM or remove it move it and clear the memory if you have a programmer.Your hardware is compatible with RW3.2 so I would use that. The key disk in the RW3.2 you mentioned is for an IRB2400/16 M98A robot.
Do you have a Key disk for your IRB6400? It can be 3.1 or 3.2 as both will load the RW3.2 disk pack that Shane links to.

I will try the method you described. It will take some time cause I should prepare a PC with an old operating system, say win95 or XP. Robinstall refused to setup on a win7 PC.

Robinstall is for RW4.0 used on the S4C+ M2000 & M2000A
If you if you have an S4C, you need RW3.x depending on your controller.
