Would that be S4, S4C, S4C+?
Also, the key disc is what identifies YOUR robot, if you use a different one it might be the wrong robot type and have more or less options that were available to YOUR robot. I suggest that you continue to communicate with ABB to get the right key disc.
if you have S4C+ Controller and old backup you can create with RobInstall software. The controller S4 or S4C unfortunately you should be ask Local ABB office and they can find in database and create new keydisk. Of course you should be pay for it.
You could post the 'BACKINFO.TXT' file from the backup. That will have the information to answer the questions being asked.

As stated by Fluke, RobInstall only works for the S4C+ which runs BaseWare 4.0. If you have an S4C+, you will still need a key string for RobInstall to download the proper configuration for your robot. This key string can be found in the backup. It may also be written down somewhere or with the original CD case that the BaseWare 4.0 software came with. Check the document pocket in the controller, sometimes it is in there.
Since you mention key disk, we can assume you may be running BaseWare 3.x. The key disk loads a coded key file used by the controller to load the proper configuration from a package of 8 (usually) floppy disks. Each key disk is specific to a robot and controller. The BaseWare 3.x runs in controllers M96 thru M98A.
Whether you get help here or from ABB, you will need to provide a lot of information about the robot and controller to get the right software if you can't provide a backup.
