Then talk to KUKA. If you a valid license they usually are willing to help you. If you do not have a license they even sell them.

there is no installation disk for KRC4 (and there is no optical drives on KRC4). robots are sold with software installed and with configuration that matches that system.

I know.
I also have a KRC1 with a optical drive.
But on the KRC1 in the D partition I have backup of the win 95 and VxWorks.
This is missing on the KR4. and the OS is corrupted -
KRC1s generally did not have a copy of Win95 on the D drive, only KSS.
Regardless, the KRC4 uses a different installation method. You have to get an installation USB drive from KUKA. The KRC4 controller will not boot to any "normal" bootable USB drive, only special ones from KUKA. This is how KSS re-installs or updates are carried out.
Best practice with KRC4s is to obtain the KSR stick, a USB drive that will boot the KRC4 and act like Clonezilla or Acronis does on regular PCs, to make full backups and/or restorations of the entire hard drive, and make a "factory" backup of each robot as it arrives from the factory and is booted the first time.
