Hi Friend, i recommend to unplug the I/O Bus and system restart, check if the problem continue or not, if continue, search more information about I/O Bus datasheet, in this case, i believe of wrong connection.

You can try use the RobotStudio ABB, or Tecnomatix Process Simulate, this softwares can solved your problem.

Esta imagem que mandei é do módulo DSQC331 (segurança) do ABB IRB 6400, e esses são os jumpers que precisam ser feitos para este robô trabalhar, sugiro que busque em seu manual essa mesma informação para ligação desses jumpers.
Uma sujestão rápida é olhar nas pontas dos conectores X1 (cabo de força do robô/painel) se possui algum pino dobrado ou quebrado.
Também tem o conector X18 que pode estar mal conectado gerando mal contato.Vcê deve primeiro de tudo analisár na tela de IOS na aba SAFETY qual canal está aberto LIM1 ou LIM2 e ir em buscar deste problema, qualquer dúvida avisa!!!

Bom dia, recomendo que você abra a tela de IOS do robô nas abas superiores encontre por SAFETY, clicando ali você vai encontrar LIM1 e LIM2, a que estiver com o valor 0 é a que está originando o problema, fica mais fácil de encontrar o circuito. Primeiro de tudo, verifique se não há nenhum pino torto ou mal conectado nos conectores dos cabos de potencia, na base do robô e no painél elétrico. (Caso não saiba, estou falando do cabo mais grosso!). Caso esteja tudo OK com os conectores, encontre o datasheet do seu robô de acordo com o modelo dele para descobrir por onde passa o circuito do seu problema. LEMBRANDO QUE SE UMA MOVIMENTAÇÃO NO ROBÔ FOR NECESSÁRIA, VOCÊ PODE PEDIR PARA ALGUÉM MANTER PRESSIONADO O BOTÃO MOTORS ON E APÓS 3 SEGUNDOS, VOCÊ JÁ CONSEGUE MOVIMENTAR O ROBÔ SEGUINDO OS PADRÕES DE MANTER PRESSIONADO O HOMEM MORTO NO TP, VOCÊ VAI CONSEGUIR MOVIMENTAR O ROBÔ ENQUANTO ESTIVER PRESSIONADO MOTORS ON E HOMEM MORTO.
