One of our old MRC's that never has really ran well is suddenly welding even worse. They went through 8 tips in 3 hours this morning. Any ideas besides consumables?

Well I had a same problem with XRC. There can be various reasons which can cause. Here are some of the tips if you want to try.
1) Try disabling Anti-sticking option in ARCEND Condition file, if you are using one.
2) Try play with voltage and current setting in your arc condition file. According to me you want to try reducing some voltage and increasing current.
3) Try to teach your weld points little bit away from your work-piece, allowing more stick-out.
4) If you are using reamer make sure reamer blades are sharp enough to remove spatter and anti-spatter spray works properly. -
If you're still using an old MRC robot I can assume you are using an equally as old welder. Tips burning up is a result of not enough wire being fed into the arc. Check the liner to make sure it's not filled with "dust" from the weld wire. Check that the contact tips are the correct size. Make sure the drive rollers are set to the correct pressure. If they are too tight they can flatten the wire and make it oval forcing it through the round hole of the contact tip and jam the wire. Replace the drive rollers. Replace the feeder.
