    Best thing to do is Cold Boot the system. Run sync program for all axis, backup system to a floppy (save all parameters, program modules, and system modules), power down, pull both batteries for 20 secs, plug batteries back in, power back up, use system disks and reload. During the first power up the system will check all boards and memory performing a series of checks. It may stop if there is a bad chip on a board and provide an error. If the case then that board will need to be replaced. Otherwise you have a currupt system and reloading should take care of the problem.

    Usually if it is over temp there is something defective inside the unit. If so you will need to replace the entire unit. Repairing these at componant level is difficult but sometimes an electronic repair shop with these skills can fix.

    Often times in the plus controller a loss of memory data will occur. What computer board do you have? DSQC500 or 540? If a 500 then most likely you will need the memory replaced along with the high speed cache. This is a common issue with this board.

    There are 2 racks on the swing out door in the controller. The lower is where the computer system is etc. The upper rack is covered with steel cover. Remove this cover using a torx driver. The board to the far left is the DC link. It has large capacitors on it. Remember never to remove the boards with the power on.

    Just to make sure check your backup MOC.cfg calibration numbers with the sticker on the back of the arm. If they match then rev counter should work. If not you may want to look at a mechanical issue. Possible gear problems. The calibration should not move unless you replace a motor or there is a slip in the gears.

    If you don't have a key string text file on your home directory you can extract it using Rob Install.


    Move folder for backup on desktop.
    Open Rob Install and choose Update
    Point to folder on desktop.
    It should show you the robot listed including the key string.
    High light and copy string.
    back out and choose new system and start from scratch.

    You can get a new flash drive from ABB with the basic files loaded. Or (I don't endorse this) ghost your old drive to a new flash. The flash is set to FAT already. You can use Norton Ghost or similar. Then use Robinstall to install the new system. Perform a full backup first if you can to a floppy or USB.


    You can hook up a 9pin null modem cable to the MC Console port using Hyerterminal at 9600 baud connect to the CPU. Reboot the controller. Watch for activity on the PC. Usually you will see sector errors during startup. However, in my experience it is just best to replace to flash anyway.

    This most likely cause of this is noise. The 485 transmission back to the CPU is sensitive. Make sure all grounds are solid. Including the shielding for the SMB cable. If there is corrosion the best practice is to replace the cables and connections.
