If it's a new robot then leave it powered on for a bit.
Our last one came up with a "battery performance low" error on boot, or something similar, anyway different to the error you get when the battery is not connected.
Leaving it powered for the day and it never came back.
I have but it was many years ago so I can't remember much about it. Saying that it doesn't stick in my mind, so it couldn't have been a complete nightmare!

1. Basically it is the gearbox ratio.
2. I have never changed these, just select the right motor/driver combo when you first pick them for adding to the project.
If you check the documentation with comes with the controller I'm pretty sure there is a doc about adding an external axis.

The information can be gleaned from the EDS file, but it's easier to understand if you post your INI files.
Use the SIGNAL command to declare the outputs in $CONFIG.DAT.
SIGNAL TEST $OUT[22] TO $OUT[23]
Then TEST acts like a 2 bit word.
1=Out 22 is true
2=Out 23 is true
3= both true

You'll be out of luck, not even Kuka guys I've spoken to (UK&US) have a list of KRC4 (KSS8.x) error messages.
KSS 5.x is attached.
You want the controller to tell the PLC when the PLC output goes low.....
Surely the PLC knows what's happening with it's outputs!
It would be easier to change the software limits, $SOFTN_END[x] and $SOFTP_END[x] in $MACHINE.DAT
