I was working for kuka for a long time and I am trying to help as much as possible (which is very limitted).
My idea:
going thru all the (solved) threads creating a CMH file (that can be used offline) to summerize all the mentioned problems and solutions (sometimes not mentioned solutions) known so far.
Using of my external information will be only given by acceptance of the owner of the documents and acceptance by stuff members of this forum.
I actually would report as an error to kuka.
Then they could correct it (wherever the problem is) or telling you that you made a mistake.
The result will help everyone
I am watching the different threads on this forum and it seems that kvga is a litte bit of a problem and confusing
My suggestions:
- collect information on all the different cards
- picture of the card (kuka order number)
- Main board version (at which slot the card is sitting)
- KSS version
- how it was set up for the different modes (sm.com, setup (in device manager))
Target:
-creating a matrice showing all the differencies and overcome already known issues

What kind of kvga do you have?
for one version you have to put sm.com in autoexec.bat. In the next generation you have to got to the device manager to setup where you want to see the outputs. Having fresh XP and straight forward KSS 5.3 (which is actually Daimler) you should see nothing on external monitor but KCP only. How many graphics you have installed? Is it really a KR C2 or KR C2 ed05?
Make screen shots from ever you get a valid screen and your device manager on how many display adapters are actually have active

I simply asked to send the content of this file.
In this file you will read
"OfficeLite" for OfficeLite
"Office" used as Office PC
"Cabinet" used as Controller for the real robot
Having the described error vxworks can't be loaded and this ends up with this error message.
Looking at the screen I would expect that "Office" is used
(Using "Cabinet" you would not get the background and the icons as seen on the picture)
If he can see OfficeLite in his file then this would be next step to check out.
I rather prefer a step by step procedure than trying to check everything at once.
I just added another directory using an user already declared and this is the result

it was interesting what you were are talking about. Unfortanetly I am completely lost and I have no idea what you are actually talking about.
Starting with KSS V7 kuka changed from FTP to CIFS(Common Internet File System).
Just check this out:
If you want to add a directory create directory and add a specific user to it
If you want to add a specific user add the user and before create a password for him.
Afterwards you are able to check whether your try of connection was successful you can see that on "#client connections". If value would be still "0" you made a mistake, otherwise congratulation you did a great job.
just to summarize:
whatever you will get for free from KUKA - you already have it
For the rest you have to pay
Once at a time KUKA will find all the black sheep

Give them the serial number of your robot. with this information they find out what kss version you have and tell you what version you need and how much it will cost.
by the way:
for milling sometimes a vacuum cleaner is also very helpful
you also do not have the correct main board (must be at least a 733 MHz from Soyo).
Internal kuka documentation says: not supperted but maybe possible.
On the other hand KSS V4.1 is using Win95 as OS, KSS V5.x is using WinXPe as OS => maybe license problem as well (unless you habe bought KSS V5.x officially).

You have a mada directory with all madas for your robots and kss versions
just make a screenshot of the hmi which robot type (and serial number) is connected to the label on the robot (here picture too).
anything else is trying to look into the glass ball (which is not available at the moment)
Another suggestion:
connect your hard drive to the primary master instead of the secondary master.
how are your jumper settings? picture , please
A lot of hdd problems are caused by broken ribbon cable - are you using the same or a new one
wrong jumper setting on HDD
missing MBR
MBR not marked as bootable
do you have an picture of the error message? Which could be very useful
