Just a thought here. Did someone add something to the PLC, that is now in the same group input to the robot? Maybe stepping on a bit and that's why it is intermittent?
What controller is it? We have purchased them for R-30's.

I was told that port 2 is optimized for local traffic.
We have the bottom port going to our local network switch inside our cabinet.
We do not use the top port at all. If we need something to go back to the plants network, we do this inside our main electrical cabinet. Via a managed switch, or a NAT switch.
We have had issues in the past with traffic on the robot's network and freezing the teach pendant and/or faulting the robot with a bunch of weird errors.

Well we have a customer that has over 50 unit loads. Only issue we ran into was memory. I thought you couldn't do a copy and paste? I seem to remember running into an issue like that where it looks like everything is good, but it runs weird.
I remember years back there were issues with the relays on the E-Stop board. They would come unplugged just a tad and cause chain alarms. Might want to check it?

Correct. If you have step enabled, it will go line by line and stop at every line until you push the fwd button again.
If you have step disabled, it will go line by line without stopping.
Maybe the trigger got moved? Maybe it has always been on the close side and someone remastered? Maybe someone touched up the start tracking point? Now it just cannot get there in time? Just throwing out stuff I have seen.
Not really sure what you are asking. But you mention STEP mode. If you do not want to do this when manually stepping through a program, you can just press the STEP button so the code goes line by line. When you get to the calculations, just take your thumb off of the shift button, and use the arrow keys to scroll past the calculations.
If you want to not use the step button, but still in teach mode, then you can create a jump lbl based on a condition. Say if your tp is enabled, jump to label 200, or whatever.

It is, I'm planning on getting it working so I can send files to the controller and not have to deal with kfloppy everytime.

There is a module that adds ethernet capability to the RJ-2 controller. But to use it you need the software option. Do you know the cost of licensing a robot? This one is for personal use, its mostly for me to mess around with in my basement.
Pretty sure the Ethernet option on the RJ-2 is only for backups and loading of software. Nothing more.
If memory serves me correctly, this is only for backup and restore over ftp.
