Move robot manually to desired position (display->actual position->axis specific) and touch up home position.

Did you edit the file on the teach pendant? Did you hit "Yes" when the Save Changes prompt appeared?

i have seen issues like this when user goes for SELECT instead of OPEN but in case of $config.dat that should not be a problem.
also if you can see it, it means you are already logged in... is the file perhaps made write protected and is there anything that writes to it? -
When you Open the $CONFIG.DAT, does the SPS icon turn from green to grey?

Just copy the latest $config.dat to your pc and change Home pos values there(with Notepad, OrangeEdit...).
Then upload the file back to KCR and when asks "Do you want to replace?" press YES.And by the way search didn't find any motion comand to point HOME in your program.

You don't create new modules in the TP folder. That is normally reserved for modules installed and used by KUKA Tech Packages.
