Oh yeah...do you have work sense lead enabled but not present and touching the workpiece? That will nuke the tip as well. Here's a manual.

Hi, have you fixed your problem? I remember having this issue and figured out that the sensor load didn't have a good connection with the piece.

I had a similar problem on a panasonic, went to weld started the arc & then nuked the tip,.. was because the robot was using voltage feedback option and there was a break in the wiring not letting the power source sense voltage of the arc.

That's what I was going to say. There is a current sensing wire in the short cable that goes to the wire feeder. If this signal is lost the Powerwave welds at full power which will nuke the tip. It's usually caused by so much up and down movement of the arm.
